Method for Manufacturing Finished Outdoor Optical Cables

Outdoor optical cables are manufactured by drawing ultra-pure glass fibers, coating and bundling them, stranding around strength members, and encasing them in protective, water-blocking jackets for environmental durability.

Fiber Production

The process begins with ultra-pure silica preforms, created from silicon tetrachloride (SiCl₄) and sometimes germanium tetrachloride (GeCl₄) to form the light-guiding core and cladding of the fiber . Techniques such as Modified Chemical Vapor Deposition (MCVD), Plasma Chemical Vapor Deposition (PCVD), or Outside Vapor Deposition (OVD) are used to deposit high-purity glass layers onto a quartz tube or mandrel, forming the preform . The preform is then drawn into hair-thin fibers under controlled temperature and tension, with diameters monitored hundreds of times per second to ensure precision .

Fiber Coating and Protection

Once drawn, fibers are coated with protective polymer layers to prevent mechanical damage and microbending losses . For outdoor cables, these coatings are often supplemented with water-blocking gels or water-swellable materials to prevent moisture ingress . Fibers may be organized into loose tubes or ribbons, depending on the design, to facilitate handling and splicing .

Cabling and Strength Members

The coated fibers are stranded around a central strength member, typically a glass-reinforced plastic (GRP) rod, to provide tensile strength and flexibility . Loose-tube designs allow fibers to "float" within the tube, reducing stress from temperature changes and external forces .

Jacketing and Environmental Protection

The cable core is encased in outer jackets made of UV-resistant polyethylene (PE) for outdoor durability . Multiple layers may be applied, including ripcords, water-blocking tapes, and metallic sheaths for undersea or high-risk environments . These layers protect against moisture, temperature extremes, crushing, and rodent damage.

Testing and Quality Control

Finished cables undergo rigorous testing to ensure optical performance and mechanical resilience . Tests include:

  • Optical tests: measuring attenuation and signal loss using OTDRs.
  • Mechanical tests: tensile strength, crush resistance, and impact resistance.
  • Environmental tests: temperature cycling, water penetration, and UV exposure simulations. Only after passing these tests are cables spooled and prepared for deployment .
