Small busbars are typically made from high-conductivity copper or aluminum, often with specialized insulation and optional surface plating to enhance performance and durability.

Conductor Materials

Copper is the most common choice for small busbars due to its excellent electrical conductivity, thermal performance, and mechanical strength. T2 grade electrolytic copper, with 99.9% purity, is widely used for high-performance applications, including battery busbars and compact switchgear, because it minimizes energy loss and resists thermal expansion . Aluminum is lighter and more economical than copper, making it suitable for applications where weight reduction is critical. However, aluminum requires a larger cross-section to carry the same current as copper due to its lower conductivity . For flexible small busbars, laminated or braided copper layers are often used to absorb vibrations and thermal expansion, which is particularly useful in electric vehicles or compact energy storage systems .

Surface Plating

Small busbars may be plated with tin, silver, nickel, or gold at contact points to reduce oxidation, improve conductivity, and enhance wear resistance. Gold plating is typically reserved for termination surfaces to minimize cost while maintaining excellent electrical contact .

Insulation Materials

To ensure safety and prevent short circuits, small busbars often use insulation coatings. Common materials include:

Design Considerations

When selecting materials for small busbars, consider:

  • Current rating and cross-sectional area: Copper allows smaller dimensions for the same current, which is ideal for compact designs .
  • Thermal management: Flat busbars maximize surface area for heat dissipation .
  • Mechanical stress: Flexible laminated copper busbars reduce stress on terminations in vibration-prone environments .
  • Environmental factors: Plating and insulation materials help resist corrosion and maintain long-term conductivity . By carefully choosing the conductor, plating, and insulation materials, small busbars can achieve high efficiency, safety, and durability in compact electrical systems.
