Composite optical connectors share a similar structure with other fiber optic connectors, consisting of:

  • Connector Housing: The external body, typically made of plastic or metal, which holds the ferrule and allows mating with adapters or other connectors .
  • Ferrule: The critical component that aligns the fiber core. Composite ferrules are made from a polymer matrix loaded with filler agents, offering cost-effective alternatives to ceramic ferrules while maintaining low insertion loss and return loss .
  • Flange: Supports the ferrule within the housing; some ferrules require flanges for stability .
  • Crimp Sleeve: Made of lightweight metals like aluminum or brass, it secures the cable's strength members to the connector, providing tensile strength and strain relief .

Materials and Performance

Composite ferrules are engineered to meet industry standards such as TIA/EIA-568-B.3, achieving insertion loss <0.75 dB and return loss >20 dB . During fabrication, composite ferrules are batch-processed on precision polishing machines to achieve repeatable endface geometry. While ceramic ferrules polish to a mirror-like finish, composite ferrules may exhibit minor surface texture due to filler particles, but this does not significantly affect initial performance. Over time, composite ferrules may accumulate endface defects, especially when mated repeatedly with ceramic ferrules .

Fabrication Process

  1. Ferrule Preparation: Composite ferrules are molded and cured, then precision-drilled to create the fiber bore.
  2. Fiber Insertion: Optical fibers are inserted into the ferrule bore, ensuring precise core alignment.
  3. Crimping and Securing: The crimp sleeve is compressed to attach the cable's strength members to the connector housing.
  4. Polishing: The ferrule endface is polished to achieve optimal physical contact between fibers, minimizing insertion loss and back reflection .
  5. Testing: Connectors undergo optical testing for insertion loss, return loss, and mechanical durability to ensure compliance with standards .

Applications and Considerations

Composite connectors are widely used in structured cabling, patch cords, and hybrid optical-copper cables, offering a cost-effective solution for less active or static network areas. They can be mated with ceramic ferrules for performance-comparable solutions in mixed environments. Hybrid composite cables allow integration of optical fibers with copper or specialty fibers, simplifying deployment and reducing inventory requirements .
